A roaster in Portland, Oregon sent us a 1kg bag last November with the valve stuck open. The bag had held a Kenyan lot for eleven days, and by day six the beans tasted of cardboard and cold air. The valve patch had been glued at 180°C onto kraft with no barrier underneath, so the adhesive bonded to paper fibre instead of a liner and the assembly lifted 0.4mm off the sheet. Fine on the drawing, useless in the roastery. Here is what we check now, in order.
Flat bottom or side gusset: pick the shelf before the bag
| Flat bottom (box pouch) | Side gusset (quad seal) | |
|---|---|---|
| Shelf footprint, 250g | ~90 × 65mm | ~110 × 55mm |
| Shelf footprint, 1kg | ~140 × 95mm | ~160 × 80mm |
| Standing stability | stands alone, holds a facing | needs support at high fill |
| Fill opening | narrow top, slower on manual lines | wide, fast on auger fillers |
| Valve placement | front panel, vertical only | front panel or side gusset |
| Degassing on a full hopper | good | good |
| Case count per 60×40 pallet layer | ~ 40% more bags | baseline |
| Typical FOB Qingdao, 250g, foil liner | USD 0.11–0.15 | USD 0.09–0.13 |
Flat bottom wins on shelf facing: it stands straight in a retail rail instead of slumping like a half-empty gusset. Gusset wins on fill speed: on a 30 bags/minute auger line the wide mouth is the difference between one operator and two.
The Portland roaster had 22 retail accounts. His volume did not justify flat bottom tooling, so we fixed the gusset valve instead. A year later at 60 accounts he moved to flat bottom for retail, keeping gusset for wholesale 1kg.
Where the valve goes, and why the patch is the hard part
A one-way valve is a silicone membrane in a plastic housing, held on by an adhesive patch. The valve rarely fails. The patch does. Three placements cover almost every order we run:
- Front panel, 30–45mm below the top seal. Most common. Easy to check by eye, and clear of the back label.
- Side gusset, upper third. Keeps the front clean for print, but the gusset folds under pressure, so the patch sits on a curved surface and needs roughly 2mm more per side.
- Top seal area. Rare, for narrow bags where a front valve would land on print. Harder to seal without wrinkling.
The patch seal decides quality. On kraft/foil we run the patch sealer at 150–170°C for 0.8–1.2 seconds at 2.5–3.0 bar, sealing onto the inner liner, not the kraft outer. Hold the patch to kraft alone and it peels in a chilled container once the paper takes on humidity. Every batch is pressurised to 0.3 bar for 30 seconds; any patch that lifts is rejected before packing. Valve plus patch work runs about USD 0.012–0.018 per bag.
The liner decides the shelf life, not the kraft
Kraft is the look. The barrier is inside.
| OTR) | Moisture | Recyclability | Cost index, 250g bag | ||
|---|---|---|---|---|---|
| Kraft + LDPE 60µm | poor, >1500 cc/m²/day | good | store drop-off, not kerbside | 1.00 | |
| Kraft + foil (AL 7–9µm) + LDPE | very good, <5 | very good | not paper-recyclable | 1.35 | |
| Kraft + metallised PET + LDPE | good, 20–50 | good | not paper-recyclable | 1.15 | |
| Kraft + PLA/PLA laminate | moderate, 50–120 | moderate | industrial compost only, not home | 1.30 | |
Roasted coffee wants foil past eight weeks. Metallised PET suits 250g retail with a 3–4 month sell-by. PLA laminate needs care: it looks like the sustainable answer, but it composts only industrially and its barrier is not in foil’s class. Say so before selling it as the green option.
We are a bagasse tableware plant in Qingdao; kraft bags are a supplier-managed line, not our own extrusion. So we quote liner structures we can verify with a mill certificate.
Sizes: 250g, 500g, 1kg
| Fill weight | Bag width × height × gusset | Fill volume | Typical liner | Valve |
|---|---|---|---|---|
| 250g | 100 × 210 × 60mm (gusset) | ~ 400ml | foil or met PET | one, front |
| 500g | 125 × 260 × 70mm | ~ 800ml | foil | one, front |
| 1kg | 150 × 320 × 90mm | ~ 1600ml | foil | one front, or front + gusset |
Two notes. A 1kg gusset filled to the top seal bulges and the valve ends up under the fold, so we drop the fill line 15mm. Soft-roast 250g bags need a larger valve area, not a larger valve.
Flexo or digital print
Flexo plates run about USD 180–260 per colour, so flexo only makes sense above roughly 5,000 bags per design. Below that, digital: no plate cost, higher per-bag price, and variable data — lot numbers, roast dates — without a second pass. The Portland roaster printed four origin names; digital at USD 0.055 more per bag saved the plate spend twice over in the first run.
One rule: leave 12mm of clear kraft at the top seal and 10mm at the base. Print right up to the seal and the heat press picks up ink, the seal weakens, and it shows up as a leak a month later.
Label space and white space
Buyers keep asking for more print on less paper. On kraft, quiet areas sell. Leave a 40–45mm clear band on the lower front for a future label and keep the valve out of it — valve over label is the commonest retro-fit mistake, and the bag stops degassing.
How a sampling run actually goes
For a new structure we run 200 bags, not 5. Five tell you nothing about the sealer. Week one: liner, dimensions and kraft grade agreed. Week two: bags printed, valves patched, fill-tested with the buyer’s coffee. Week three: they seal on their own machine at their own settings and send jaw temperature and dwell. This catches nearly every real problem. Then 14 days of degassing: a bag that stays firm rather than ballooning has a working valve.

FAQ
Can I put a valve on a bag without a foil liner?
Yes, and it will still degas. But a kraft/LDPE bag with a valve is short-shelf-life: expect 4–6 weeks on a medium roast before flavour flattens.
Should the valve be on the front or the side gusset?
Front, unless print space is the constraint. A front valve is flatter and cheaper to patch. Gusset valves need a wider patch because the surface is curved.
How long should a 1kg kraft coffee bag hold beans?
With a foil liner and a working valve, 6–9 months unopened is realistic for whole bean. Opened, the clock drops to weeks.
Is a PLA liner actually better for the environment?
Only if it reaches an industrial compost facility. In landfill it behaves worse than mono-PE. Defensible with a composting partner behind it, not a default.
What is the minimum order for printed kraft coffee bags?
Digital print from 500 bags per design. Flexo becomes cheaper above roughly 5,000 bags, once plate cost is spread.
Why does my valve patch peel in summer?
Almost always the patch bonded to the kraft outer instead of the liner, or transit humidity softened the adhesive. Ask your supplier which layer the patch bonds to.
